Tackling Difficulties in Aluminum Alloy Remelting & Casting to Greatly Reduce Porosity and Inclusions

Recently, Hongtian Metal, a specialist in gravity casting technology, has achieved significant progress in the R&D of high-end aluminum alloy remelting & casting processes. Through systematic optimization of smelting, refining, degassing, filtration and solidification control, the company has successfully resolved critical defects such as porosity and inclusions that have long compromised casting quality, greatly improving the internal integrity and mechanical stability of finished products.

This technical breakthrough was jointly driven by the company’s Technical Center together with the production, quality inspection and equipment teams. Researchers conducted in-depth studies on the fluidity, oxidation tendency, gas solubility and formation mechanism of impurity phases of aluminum alloys during remelting. A more precise process control model was established. By adjusting the smelting temperature curve, optimizing the feeding method of refining agents, boosting degassing efficiency, combined with on-line composition monitoring and metallographic inspection, the internal defect rate of castings has been remarkably reduced.

“Porosity and inclusions have long been the primary bottlenecks in mass production of high-end alloy castings,” said the company’s technical director. “Such defects not only impair material compactness, but also undermine stability in subsequent machining and safety margins under critical working conditions. The key to this breakthrough lies not in tuning single parameters, but building a complete closed-loop system covering material formulation, smelting procedures, purification control and solidification microstructure management.”

Internal test data shows that after adopting the new process, porosity, inclusions and shrinkage porosity inside aluminum alloy castings are effectively restrained, and the radiographic inspection pass rate of key batches rises substantially. Meanwhile, improvements are witnessed in compositional uniformity, grain structure consistency and mechanical performance stability of materials. This lays a more solid foundation for expanded applications in high-end equipment, new energy, automotive lightweighting, communication structural components and other sectors.

At present, the process has entered stable small-batch verification and is being gradually rolled out to relevant product lines. Moving forward, the company will further promote standardization and digital control of aluminum alloy remelting and casting processes, and strengthen its mass production capacity for castings featuring complex cross-sections, large dimensions and high compactness requirements.
